Save yourself the headache and just do the orange sweats. It'll look just as cute once you get all the other gear on him.
I've convinced my 4 year old to be Luke Skywalker for Halloween. His big brother is going to be Darth Vader. :) (I really wanted him to be R2D2 - but he wouldn't go for it).
We are going to make the costume, and we plan to make him the X-Wing Fighter pilot Luke... with the orange jumpsuit and pilot gear. I'm confident that I can make all the stuff to go on the jumpsuit, but I don't know how to sew, so I'm not sure about the jumpsuit.
My question - Mom's who sew, how hard is it to make a jumpsuit? Should I just go looking for orange sweatpants and long sleeve t-shirt for him to wear under.
There are lots of resources for getting the details right online... I just need help with the jumpsuit.

I sew a little. It isn't just about getting details right that you would find online, but thread tension, not getting it all jumbled up in the machine, having a small enough seam allowance, dealing with broken needles, being able to make a straight line... I would go with the sweatsuit... or buy a jumpsuit and dye it orange. I would not learn to sew on a project like this :)

Last year Target had an orange jumpsuit that was an astronauts training suit. THey may have it again this year.
buycostumes dot com has a complete costume for $40. that would be my route
