I always get my custom invites done through Ebay. You can usually find a good variety and the finished product always looks great.

Cera,
Check at Michael's and Party City. They often have blank invites that come with a computer program. You go into the program, customize the font, wording etc and then run the blanks through your printer. My brother and sister-in-law did that for their wedding invites...really came out nice!
Get him some washable paint, blank cards and let him imprint his fingers on it, then add the words and mail!
My advice is to go on google images and type in Cars Birthday Invites. You will get TONS of ideas. I use other peoples invites as my inspiration and then regenerate. I make the majority of my invites in Microsoft word using the drawing tools. My last one was an invite that looked like a professional event ticket for my daughter's "beauty and the beast" movie party. I got ideas from the web. This is a good technique if you have to send out a lot of invites. I made custom/scrapbooking like invites for my daughters Cinderella party next month because I only needed to send out 4. I was willing to put in the time for that few of invites. Have fun!
these are adorable:

I just got some great Curious George ones from Etsy for my son's 5th birthday (tomorrow!) and they are awesome! They look like a ticket to an event, and they have his picture on them. They are made so that you print 2 invites on a 4x6 photo, so you get 2 invites for however much you pay to have one 4x6 photo developed... and they do Thank You's too!
It's something like cupcakecards or cupcakeinvites on etsy...
You could try Vista Print.com. You make your own invites and they come about 4 days later in the mail. It's really user friendly and they are very reasonable. Enjoy!
I love tinyprints.com
If you want to make them, you could do something like make an out-line of a car out of red card stock (for Lightning McQueen). When they open the car door or lift the hood, they'd see the party info. Maybe glue on some black circles for tires to give it a little more dimension. I know the entire windsheild makes up the eyes on the cars, but those stick-on googly eyes you can get at Michael's might be fun to use (they come in different sizes).
You could write something fun like Zoom over (Race over) for So-and-So's Party, or Revv Up Your Engines...
That's it off the top of my head! Have fun!
I second Etsy.
Paisley Prints has done both of my kids invites and TY's-inexpensive, great work and fast turnaround. She took my idea for my daughter and created a custom invite, but she also has one's to pick from. She'll also either send you the file to have printed somewhere or she'll print for you, (I had her print them)
You should try www.hallmark.com click on invitations. They have some really nice ones for kids birthday's including Disney themes.
